What a catalyst code really costs

P0420 is the second most common code we see, and the most expensive one people misdiagnose. Here is how the test works and why the converter is often the victim, not the culprit.

P0420 is the second most common code in our data, just behind random misfire, and it is the one where a wrong guess costs the most money.

The code reads "catalyst system efficiency below threshold, bank 1". Almost everyone hears "you need a new catalytic converter". Sometimes that is true. Often it is not, and replacing the converter without finding out why it stopped working means buying the same part twice.

How the car decides the converter has failed

There are two oxygen sensors in the exhaust: one upstream of the catalytic converter, one downstream.

The upstream sensor swings up and down constantly. That is normal — the engine management is hunting either side of the ideal mixture, several times a second.

A healthy converter stores and releases oxygen as it works, which smooths that signal out. So the downstream sensor should read almost flat. The test is simply a comparison: if the downstream sensor starts mirroring the upstream one, the converter is no longer doing its job, and the ECU sets P0420. On a V-engine, the same test on the other bank sets P0430.

Note what the test does not do. It does not measure the converter directly. It infers the converter's condition from two sensors, an exhaust with no leaks, and an engine running the mixture it is supposed to. Break any of those assumptions and the code can appear with a perfectly good converter underneath.

Why the converter is often the victim

A catalytic converter is a ceramic honeycomb with a precious-metal coating. It does not wear out on a schedule the way a clutch does. It fails because something upstream killed it.

The two usual killers:

  • Unburned fuel. A misfire sends raw petrol into the exhaust, where it ignites inside the converter and overheats the substrate. Enough of that and the honeycomb melts or crumbles.
  • Oil or coolant. A worn valve stem seal or a failing head gasket coats the catalyst surface and it stops reacting.

Roughly one P0420 scan in six is also reporting an active misfire. Those two faults are not neighbours by coincidence — one causes the other.

A lean-running engine is the other slow killer, which is why P0171 is worth checking for at the same time. It is a far rarer code than either of these — about one scan in seventy-three — but it is cheap to rule out and expensive to leave.

What the manufacturers' bulletins say

Ford's published bulletins describe calibration sensitivity behind some catalyst-efficiency codes on certain engines — cases where the documented fix is a software recalibration, not a new converter. The same bulletins note high-sulfur fuel as a contributing factor, since it can throw off a catalyst's readings without damaging the substrate underneath.

That is worth knowing before you work through the list below: if a calibration update applies to your engine, it belongs ahead of a parts order, not after one. Ask your shop to check for a current powertrain control module update before anything gets replaced. Bulletins get revised as manufacturers learn more, so whatever your shop finds should be checked against NHTSA's public database for the current version, by your VIN. Service bulletin information is summarized from public NHTSA records; bulletins may be revised or superseded — verify the current version for your vehicle through NHTSA's public database or your dealer.

Work through it in this order

  • Fix any misfire first. A converter fitted to an engine that is still misfiring will fail again, and the second one is not covered by anything.
  • Look for exhaust leaks ahead of the downstream sensor. A pinhole draws in fresh air and makes a working converter read as dead.
  • Check the oxygen sensors themselves. A lazy downstream sensor that no longer responds quickly can set this code while the converter is fine. Look at the live data rather than the code.
  • Check fuel trims. Long-term trims running well positive or negative mean the mixture is wrong, and that is both a cause and a separate fix.
  • Only then consider the converter.

Can you keep driving?

Yes, in the short term. P0420 will not leave you at the roadside, and the car will usually feel entirely normal — which is precisely why it gets ignored for months.

Two reasons not to ignore it. It is an automatic emissions-test failure in most places that test. And if the underlying cause is a misfire, every week you drive is more damage to a part that is already expensive.

If the light came on with no rough running, no loss of power and no smell, get the fuel trims and the sensor data read before anyone quotes you for a converter.
